Has anyone had a headlight spontaneously develop a crack out of nowhere? 2024 Flash with under 1500 miles, I just got it in December. I detailed and ceramic coated the truck myself the weekend after I took it home and have detailed and washed regularly since then. I’m a bit OCD so I would have noticed the crack. Out of nowhere this past weekend I noticed this crack had formed, but it was about half the length that is shown below. With a little more driving around town it seems to have traveled further. This makes me think the headlight had a small crack in the corner from assembly that has just propagated over time. There is no discernible damage or signs of impact anywhere near or even on the crack itself, completely smooth everywhere.

Would this sort of defect be covered under the standard number to number warranty? I also have an extended warranty from Ford.

The only way to find out if it will be covered is to ask your local dealer. I'm guessing they'll say it was impacted and not covered but make them tell you no. You might get lucky.

It does look like the crack propagated from the corner which would be a good argument for an installation or manufacturing defect which would be covered under the bumper to bumper warranty if that's still in effect.

I'd make that argument to the dealer and hope for the best.

I checked mine, no crack.

This looks very much like a crack that has propagated from damage in the corner, possibly exacerbated by exposure to some sort of organic chemical combined with stress on the material (kind of like stress corrosion cracking in metals). Thermal stress? Stress due to improper mounting?

If a dealer says the crack is due to damage, you might ask them what could possibly get into a hidden corner to cause that damage after assembly without leaving visible marks on the surface. Very easy to cause such damage before or during assembly, though.
