Is it the actual cells as the source of the problem, or the battery management system's ability to isolate, or reduce the impact, of certain pouches when they become irregular??
Ford is still making deals with SK On, so I am assuming the fabrication of the pouches aren't the only source of these module failures. Ford assembles the modules, Mickey pointed out how difficult it is to remove a pouch so I assume those pouch connections aren't the issue??
Is it the software inside the BMS that can't deal with "natural" tolerance of the pouch voltages ??

Fascinating problem, but not when it involves the main vehicle I have come to use and enjoy...
IIRC reading that it was tolerances not being followed in the manufacturing of the individual pouch cell that was the problem.

Sounds like they have a similar problem to Ford's techs not reading and following instructions when performing CSP's. I'm pretty sure schools still teach kids how to read, right?

Add mine to the heap - 23 LER. 19K miles, received the wrench and 57% power today. No other previous issues. Guessing bad battery module?

Not sure about the root cause, maybe humans are involved during calibration / machine set up, ongoing QA monitoring of the production output, who knows for sure, SK-On and Ford haven't really explained that to the public.

Speculation here: How often do the people getting hit with this charge to 100%? I forget if that's been asked. I wonder if slow charging to 100 and allowing the battery to balance the cells can aid in keeping the pack healthy in terms of this voltage variation out of bounds error.

I charge to 90% every night.

Cell balancing occurs (to the best of my knowledge) in the upper 90% range, so 98%+
Have you ever charged that high?

yeah - a couple times per month I juice it to 100 for long trips

85% unless road tripping, then 100% night before. We had a trip for an October wedding, and Thanksgiving. That's all that comes to mind in last 3 or 4 months.

Hmmm..ok probably not the case then. I guess it might just be a legit tolerance issue from manufacturing. Ford knows the cost of replacing all these modules, hopefully something gets done to stamp down the failures. I can't imagine they are ok with eating all that cost.
