I've come across videos and forum posts about the battery failures that look to be around 4% of all modules right now (though who knows if this will increase with time). I know these are with the 2022 and early 2023. My question is more of has Ford, or anyone else done a deep dive as to what caused these failures? And what exact changes were made? Or what defects were found? Just looking for as much details as possible - and sorry if this was answered and I missed it.

I don't have a statistically useful answer. Just that my truck was built in 12/22 and delivered in 1/23 and when I did the 10K service, the mechanic said you are a borderliner. Not sure what that exactly mean. I think they were too busy to want to deal with module replacement. I have been babying the battery so not sure when it will be pushed over the edge. I think we may not have too much of a control over on if it will fail. May be just when it will fail.

So with no details, how confident is everyone that whatever caused the issue has been fixed?

The 4% you are referring to is from this document and the specific wording is, " Less than 4% of the affected vehicle population is expected to require one or more high voltage battery modules needing to be replaced." (Page 9)

I have a 22 lariat. I just had major issues with the vehicle. The Ford dealership had to replace two of my modules. The truck has about 25,000 miles on it.

4% is 1464 of the 36,611 built vehicles, with either 6 or 9 modules (SR vs ER). We have seen a few folks having more than one module needing replacement (see the red highlighted lines in my spreadsheet (in signature below). Does anyone know the number of cells per module (and how many different module types...do the 6 SR modules have a different number of cells in their modules vs. the 9 ER battery modules?
Update—see this thread about cell counts in modules:

How were you tracking the number of builds & build dates, etc for your spreadsheet? Just looking at forum postings?

@NCevGuyF150 - what is your build date on the driver's door sticker?

I was using a combination of looking up status of each truck by VIN and updates from users who didn’t share their VIN.

I was told that there were 10 cells in each module. I had to have two modules replaced
the dealer had my truck for 16 days.

does anybody know how much this will cost when the warranty has expired?

The EV battery landscape will be very different 8 years. Hard to predict that.

No, nobody knows, except that it should cost a lot less than it would today. Of course a tiny fraction of owners will ever replace an EV battery.

I guarantee that Ford absolutely wanted to know what caused failures and worked to correct it. Battery warranty claims cost them a lot of money and aren't good publicity. A 4% failure rate on any vehicle component is very high.

I agree with you there. As I see that there are companies now beginning to remanufacture the batteries.
